Metal additive manufacturing (AM) has started to overshadow traditional manufacturing practices thanks to its ability to produce complex, high-performance and application-customized components. However, AM process parameters have not been optimized, leading to inconsistencies and imperfections such as cracks and pores in parts, as well as deviations from the original design. Nondestructive evaluation (NDE) methods used for part qualification such as x-ray computed tomography (CT) and conventional ultrasonic testing (UT) have limitations in their abilities. X-ray CT is costly, hazardous, and offers limited resolution for larger components while many UT methods have limited applicability for inspection of parts with complex geometries or rough surfaces. Here, we conduct an integrated numerical and experimental study to investigate the feasibility of resonance ultrasound spectroscopy (RUS) as an alternative NDE method to inspect complex AM lattice structures with a varying number of missing struts. The most encouraging results are obtained when test samples have traction-free boundary conditions. The results of numerical simulations including eigenfrequency and frequency domain analyses are promising, indicating that the pristine and defective lattice samples should theoretically be distinguishable. In addition, given a reference intact sample, characterizing the extent of the defect in terms of the number of missing struts appears feasible. We introduce a similarity metric to compare the spectra after being locally normalized. However, the experimental results are not as conclusive. Although pristine and defective lattices may be distinguished for some cases, the number of missing struts cannot be inferred. The discrepancies between the numerical and experimental results are likely due to our simplified assumptions about material properties in numerical simulations and/or the presence of other unaccounted defects and heterogeneities in test samples.

In recent decades, the development of computer-controlled manufacturing by adding materiallayer by layer, called Additive Manufacturing (AM), has developed at a rapid pace. The technologyadds possibilities to the manufacturing of geometries that are not possible, or at leastnot economically feasible, to manufacture by more conventional manufacturing methods. AMcomes with the idea that complexity is free, meaning that complex geometries are as expensiveto manufacture as simple geometries. This is partly true, but there remain several design rulesthat needs to be considered before manufacturing. The research field Design for Additive Manufacturing(DfAM) consists of research that aims to take advantage of the possibilities of AMwhile considering the limitations of the technique. Computer Aided technologies (CAx) is the name of the usage of methods and software thataim to support a digital product development process. CAx includes software and methodsfor design, the evaluation of designs, manufacturing support, and other things. The commongoal with all CAx disciplines is to achieve better products at a lower cost and with a shorterdevelopment time. The work presented in this thesis bridges DfAM with CAx with the aim of achieving designautomation for AM. The work reviews the current DfAM process and proposes a new integratedDfAM process that considers the functionality and manufacturing of components. Selectedparts of the proposed process are implemented in a case study in order to evaluate theproposed process. In addition, a tool that supports part of the design process is developed. The proposed design process implements Multidisciplinary Design Optimization (MDO) witha parametric CAD model that is evaluated from functional and manufacturing perspectives. Inthe implementation, a structural component is designed using the MDO framework, which includesComputer Aided Engineering (CAE) models for structural evaluation, the calculation ofweight, and how much support material that needs to be added during manufacturing. Thecomponent is optimized for the reduction of weight and minimization of support material,while the stress levels in the component are constrained. The developed tool uses methodsfor high level Parametric CAD modelling to simplify the creation of parametric CAD modelsbased on Topology Optimization (TO) results. The work concludes that the implementation of CAx technologies in the DfAM process enablesa more automated design process with less manual design iterations than traditional DfAM processes.It also discusses and presents directions for further research to achieve a fully automateddesign process for Additive Manufacturing.

(Uncorrected OCR) Abstract of thesis entitled Visualized CAD modeling and layered manufacturing modeling for components made of a multiphase perfect material Submitted by Feng Zhu for the degree of Master of Philosophy at The University of Hong Kong in November, 2004 A multiphase perfect material component is a component with a perfect combination of different materials (including homogeneous materials and different types of heterogeneous materials) in its different portions for a specific application. After such a component is designed according to the requirements from a specific application, a representative CAD model of the component should be built as a basis for further analysis and eventual manufacturing. Since current modeling techniques can capture only the geometric information and material composition variations, a new modeling method was developed to build the model which includes all the material information as well as the geometric information. Based on this method, this study develops a system under the guidance of Axiomatic Design for modeling components made of a multiphase perfect material. The system enables users to build visualized CAD models for their components and II visualize all the information for any layer of the model they select. The study also addresses the algorithms necessary for generating the layer information. The components made of a multiphase perfect material cannot be fabricated by the traditional additive or subtractive manufacturing approaches. Hence, a new hybrid layered manufacturing method was developed, which combines both the additive and the subtractive process. Based on this method, this study considers the corresponding process planning technique including build orientation determination and adaptive slicing, and makes appropriate proposals in these respects.
